2013 Chevrolet Malibu — P0411 Secondary Air Injection Diagnosis

Customer Concern

A 2013 Chevrolet Malibu with the 2.5L engine came to D & D Automotive with the Check Engine Light illuminated. The vehicle had stored P0411 — Secondary Air Injection System Incorrect Flow Detected.

Initial Diagnosis

Testing showed that the secondary air injection pump was operating and the system’s control valve was opening and closing. Because the major components appeared to function, simply replacing the air pump would not have addressed the underlying problem.

Further testing revealed that the engine computer wasn’t seeing the expected change in secondary-air system pressure. The vehicle later set P2432, providing another clue that the system wasn’t producing the expected airflow/pressure response.

Going Deeper

The secondary air passages initially appeared clear during normal inspection, but the test results showed that something was still preventing the system from flowing correctly.

Further diagnosis required going beyond the easily accessible components.

We removed the exhaust manifold and removed the expansion plugs to gain access to the internal secondary-air passageways. The passages were restricted with carbon buildup and required thorough cleaning.

The Repair

The internal secondary-air passages were cleaned, the expansion plugs and exhaust manifold were reinstalled, and the system was reassembled.

After the repair, the secondary air injection system operated correctly and the P0411 fault was resolved.

Why This Diagnosis Matters

A P0411 trouble code does not automatically mean the air pump or control valve has failed. In this case, the pump operated and the valve functioned, but restricted internal passages prevented the system from delivering the airflow the engine computer expected.

Replacing the obvious components would not have fixed the vehicle.

Finding the actual cause required scan-tool analysis, system testing and mechanical inspection beyond the individual components.
